Got bored so heres a short write up on the process.
Didn't want to fork out big bucks on a heatshield as I figured it could be a fun DIY for a sunday arvo. Decided to keep the old one intact but add an additional one on the top to further improve it and to also rainproof the manifold.
Stuff Needed
ACL Heat Shield material ( http://www.aclperformance.com.au/prod_heatshield.htm )
Nibbler ( Drill attachment, electric, Hand.... whatever)
Replacement bolts Washers if you dont want to use the original
1. Draw out rough shape on cardboard and measure and adjust until perfect.

2. Cut the heat shield material based on the cardboard template that was made earlier. A nibbler is not necessary as the preferred cutting tool but makes life a lot easier.

3. Install and voila, done.

Good to see someone trying something different, good work. You could even try some tapered versions like the off the shelf ones with a bit more fiddling around, like you say, a good weekend project.

Thanks man! I originally was looking for aluminum baking trays to carve up but it seemed to be more of a pain in the ass to manipulate. Then I stumbled on maccas thread with the heat shield material, so I went from there.
Had some debates with mates about whether slits should have been added to help vent the heat but I decided to keep it rainproof.
Wondering if I should have added slits =/

Probably better to leave it enclosed, should stop radiant heat affecting things like rubber intercooler/radiator hoses and the actual radiator itself.

One suggestion to make it work even more efficient, is open up the driver side of the heat shield. From what i'm thinking is correct, more heat will try to escape that direction and min the heat going towards to important section of the engine bay. (Disclaimer: No warranty if it didn't work :p)

onion bag actually :D
noticed the snorkle attracts a lot of bugs to the panel filter...so stuck that there to see if it helps...maybe i should take it off...dont think it does help lol

looks very good, i got excited thinking this may be my next project, usually my prototyping is the final product and this looks easy.
thanks.

yeah man, its easy. Just make sure you use a nibbler, otherwise will be painful.
next project for me is a custom intake.

Redone the heatshield in 2mm aluminium.
Only additional step needed is to wetsand the finish with 2000grit and then polish with any metal polishing compound.
<a href="http://s1176.photobucket.com/albums/x333/lawocg120/?action=view&current=IMG_0824.jpg" target="_blank"><img src="http://i1176.photobucket.com/albums/x333/lawocg120/IMG_0824.jpg" border="0" alt="initial alu"></a>
Finished result is in my members ride thread

Looks heaps better in aluminium versus the other heat shield material. The previous material is more at home under the car in transmission/exhaust routes.:) Mmm, I have a sheet of aluminium sitting around in the shed, probably too thin though.

Yup haha but the ACL stuff works just as well if not better. The 2mm aluminum I used was heaps harder to work with though.

Looks good, but needs more polish. Come around someday and I'll hit it with my "Powerball". Makes metal 11ty times shinier :)

I thought I was the only one you hit with your power balls =(
